Beat the Heat: Staying Safe and Productive in Summer Warehouse Conditions 

Some topics come around every year for a reason. Heat safety in warehouses and distribution centers is one of them. Even though the information hasn’t changed dramatically, teams have turn over and the conditions that cause heat-related illness get forgotten. If your facility has seen new faces this spring — and most have — this is a good time to revisit what everyone on the floor needs to know. 

The fundamentals of warehouse heat safety haven’t changed. The real challenge isn’t knowing them, it’s applying them when your workforce includes newer workers, seasonal additions, or temp placements who haven’t yet worked through a July in your facility. 

Why Summer Heat Hits Harder Than People Expect 

From the vantage point of an air-conditioned office, car or home, summer heat may seem like a nonissue. But warehouses, distribution centers, and light industrial facilities are not generally climate controlled. Loading dock doors open and close all day, equipment generates heat, and airflow can be inconsistent from one end of a building to the other. In peak summer months, indoor temperatures in non-air-conditioned facilities can climb significantly above the outdoor temperature — and outdoor temperatures in the summer tend to push the mercury squarely into “very hot”. 

The body manages heat through sweating and increased circulation, but that system has limits. When the environment is too hot and humid, or when workers aren’t acclimatized, conditions can escalate from heat cramps to heat exhaustion to a life-threatening heat stroke faster than many supervisors anticipate. 

New Workers Are a High-Risk Group 

It’s important to remember that the workers at significant risk aren’t only the ones in the worst conditions, but also the ones who haven’t had enough time to adjust to working in the heat. 

In fact, according to OSHA, nearly half of heat-related worker deaths occur on a worker’s first day on the job or first day back after an extended absence, and more than 70% occur during the first week. Lack of acclimatization is one of the biggest risk factors in serious heat-related illness and fatalities. 

Acclimatization or the body’s gradual adaptation to sustained heat exposure takes time. OSHA guidance suggests that new workers should start with shorter, lower-intensity periods of heat exposure and build up over several days.  

This is directly relevant for facilities that add temporary or seasonal staff in the summer. Those employees may be capable and motivated workers, but they’re not yet heat-adapted. A full shift on a 95-degree dock puts them at real risk and creates liability exposure for employers. 

OSHA and NIOSH recommend a “20 percent rule” for workers new to hot environments. New workers should begin with approximately 20% of a normal heat-exposed workload on day one, increasing exposure by no more than 20% each day until they reach a full schedule. Some workers may require up to two weeks to fully acclimatize. 

It’s not only new hires who face elevated risk. Workers returning from vacation, medical leave, or other extended absences can lose some of their heat tolerance and may need a gradual return to hot working conditions as well. 

The Basics Still Work — If You Actually Do Them 

There’s nothing groundbreaking about the core heat safety protocol: water, breaks, shade. When those basics are consistently supported by supervisors and reinforced through workplace practices, they go a long way toward reducing heat-related risks. 

Water should be cool and easy to access. That means water stations that are actually stocked and accessible. Workers should drink water regularly rather than waiting until they’re thirsty. In hot environments, thirst is not always a reliable indicator of dehydration.  

It means rest breaks that are scheduled, not solely reliant on “worker’s choice”, since said worker may not be comfortable asking for a break or even realize they are getting dangerously overheated. Workers who push through early heat illness symptoms are far more likely to end up in serious trouble. Supervisors should watch for early warning signs such as unusual fatigue, dizziness, muscle cramps, irritability, confusion, or changes in coordination. Heat stroke can develop rapidly and may include slurred speech, disorientation, or loss of consciousness, requiring immediate emergency response. 

These fundamentals are not complicated, but they do require consistent execution. Beyond water, breaks, and shade, there are additional steps employers can take to reduce risk during the hottest months of the year. 

What Employers Can Do Right Now 

If your summer staffing ramp is already underway, there are a few practical steps worth taking this week. Walk the floor and identify your hottest zones — not just by overall facility temperature, but by microenvironments near equipment, loading doors, or areas with poor airflow. Conditions can vary dramatically within the same facility, so assumptions based on the building’s average temperature may miss areas where workers face the greatest risk.  

Heat risk isn’t determined by temperature alone. Remember that humidity can significantly reduce the body’s ability to cool itself through sweating, making a warehouse feel far hotter than the thermostat suggests.  

The CDC’s guidance includes measures such as increasing air velocity, assigning additional workers to physically demanding tasks, and using reflective or heat-absorbing barriers. The right combination of controls will depend on the layout and demands of the facility.  

While facility-level controls are important, they are only part of the equation. Workers also need to understand how to recognize and respond to heat-related risks. Make sure onboarding for new workers, whether direct hires or temps, explicitly includes heat safety orientation — not a mention at the end of a long checklist, but a real conversation.

The Same Message, Worth Repeating 

Heat safety isn’t a new topic. Some things deserve to be said again every summer, especially in workplaces where the stakes are physical and the consequences of getting it wrong are real.
